Galvanizing Flux and Soldering Flux
Zinc Chloride is the foundational raw material for galvanizing flux and soldering flux in the steel and metalworking industries. In hot-dip galvanizing, ZnCl₂ is applied as a pre-treatment bath chemical that reacts with iron oxide layers on the steel surface, dissolving them and exposing a clean, reactive metal surface for zinc coating. When heated, the chloride species attack metal oxides and convert them into volatile or soluble salts, allowing molten zinc to wet and bond metallurgically with the base steel. In soldering, Zinc Chloride-based flux prevents re-oxidation of the joint surfaces during heating, enables solder to flow freely, and ensures strong, low-porosity bonds particularly on iron, steel, brass, and galvanized surfaces. Zinc Chloride functions as the electrolyte in zinc chloride-type Leclanché dry cell batteries, which are widely used in consumer electronics, remote controls, flashlights, and portable devices. In these cells, the aqueous Zinc Chloride electrolyte serves a dual purpose: it conducts ionic current between the zinc anode and manganese dioxide cathode, and it acts as a pH buffer and moisture-retaining agent that extends battery shelf life and prevents the cathode from drying out during storage. Zinc chloride cells outperform conventional zinc-carbon batteries in terms of capacity under moderate to heavy drain conditions and have better low-temperature performance. Mercerising Agent and Durable-Press Catalyst
In the textile industry, concentrated Zinc Chloride solution is used as a mercerising agent for cotton fabrics, where it swells the cellulose fibre structure and improves lustre, dye uptake, and tensile strength. A 64% Zinc Chloride solution is particularly effective at dissolving and regenerating cellulose, making it useful in the production of vulcanised fibre and certain technical textile substrates. At lower concentrations, Zinc Chloride serves as a catalyst in resin finishing systems that impart durable-press, wash-and-wear, and wrinkle-resistance properties to cotton and cotton-synthetic blend fabrics. Anhydrous Zinc Chloride is a widely used Lewis acid catalyst in industrial organic chemical synthesis. It catalyses Friedel-Crafts acylation and alkylation reactions, is a key component of the Lucas reagent (anhydrous ZnCl₂ in concentrated HCl) used to distinguish and prepare alkyl chlorides from alcohols, and promotes Fischer indole synthesis. In its molten state, ZnCl₂ catalyses the aromatisation of certain hydrocarbons, including the production of hexamethylbenzene from methanol. Chemical Activation Agent for Activated Carbon
Zinc Chloride is one of the most widely used chemical activation agents in the production of activated carbon from cellulosic and lignocellulosic raw materials such as wood, bamboo, agricultural residues, and certain industrial by-products. In the chemical activation process, the raw material is impregnated with a concentrated Zinc Chloride solution, then pyrolysed at elevated temperatures under controlled conditions. The ZnCl₂ acts as a dehydrating and oxidising agent during pyrolysis, promoting the development of a highly porous microstructure with large surface area in the resulting carbon. After activation, the Zinc Chloride is recovered by water washing of the product and recycled back into the process. The activated carbon produced by ZnCl₂ activation typically has a predominantly microporous structure particularly suited for adsorption of dissolved organic compounds in liquid-phase purification applications including water treatment, food and beverage processing, and pharmaceutical manufacturing.

In hot-dip galvanizing, Zinc Chloride acts as a chemical flux by dissolving iron oxide layers on the steel surface. When the steel article enters the flux bath and is subsequently heated, ZnCl₂ releases active chloride species that react with iron oxides (Fe₂O₃, Fe₃O₄), converting them into volatile or water-soluble iron chloride salts. This exposes a clean, reactive steel surface free of oxide contamination. When the flux-coated steel article then enters the molten zinc bath, the clean iron surface enables the zinc to wet and react metallurgically with the steel, forming a continuous, adherent zinc-iron intermetallic coating. Zinc Chloride is often combined with Ammonium Chloride in double-salt flux formulations, where the two components together provide broader oxide dissolution and improved flux bath stability at higher operating temperatures.

Zinc Chloride is corrosive to skin, eyes, and mucous membranes and requires standard industrial chemical handling precautions. Chemical-resistant gloves (nitrile or neoprene), safety goggles, and appropriate respiratory protection should be used when handling the powder, as airborne dust can irritate the respiratory tract. In case of skin contact, wash the affected area immediately with large amounts of water for at least 15-20 minutes and remove contaminated clothing. Eye contact requires immediate flushing with water and medical attention. Zinc Chloride solution is acidic and similarly corrosive. It is acutely toxic to aquatic life and must not be discharged into watercourses untreated.
